How to Make a Fiberglass Helmet

Fiberglass helmets are a popular option for riders due to their durability and affordability. If you're interested in making your own fiberglass helmet, it can be a challenging and time-consuming project, but with the right tools and materials, it is possible to create a high-quality, custom helmet. Here's a step-by-step guide on how to make a fiberglass helmet.

Materials:

Fiberglass cloth

Resin

Hardener

Mold release agent

Foam or clay

Sandpaper

Step 1: Create a Helmet Template

The first step is to create a template for your helmet. You can use a pre-existing helmet or create your own using foam or clay. Cover the foam or clay with plastic wrap to prevent sticking. Shape the material into the desired helmet shape, making sure to leave enough room for your head.

Step 2: Apply Mold Release Agent

Apply a mold release agent to the foam or clay template. This will make it easier to remove the template once the fiberglass has hardened.

Step 3: Apply Fiberglass Cloth

Cut strips of fiberglass cloth and apply them to the template. You'll need to cut the fiberglass cloth into manageable pieces, such as 1 to 2-inch wide strips. Dip the cloth in the resin mixture and apply it to the template. Make sure to smooth out any air bubbles and press the cloth into all the nooks and crannies of the template.

Step 4: Allow Fiberglass to Harden

Allow the fiberglass to harden for about 24 hours. Once it has hardened, remove the plastic wrap and carefully remove the template from the fiberglass shell.

Step 5: Sand and Smooth the Fiberglass

Use sandpaper to smooth out any rough spots on the fiberglass shell. Be sure to wear safety glasses and a respirator mask to avoid inhaling fiberglass particles.

Step 6: Apply Additional Layers of Fiberglass

Apply additional layers of fiberglass to reinforce the helmet. Repeat steps 3 to 5 until you have achieved the desired thickness.

Step 7: Cut Out the Visor Opening

Using a marker, outline the area where you want to cut out the visor opening. Use a Dremel tool or a jigsaw to carefully cut out the opening.

Step 8: Apply Finishing Touches

Use painter's tape to mask off any areas that you don't want to paint. Apply a primer to the helmet and allow it to dry. Then, apply the final coat of paint and allow it to dry completely.

Step 9: Attach the Helmet Padding

To make the helmet comfortable, attach padding to the inside of the helmet. Cut foam padding to the size and shape of the inside of the helmet and glue it in place.

Step 10: Attach the Chin Strap

Attach a chin strap to the helmet using screws and nuts. Make sure the chin strap is securely fastened and can support the weight of the helmet.
